The moment you've all been waiting for! Sydney lost her forefoot at the age of 13 from cancer, and for the past 20 years, she has been dissatisfied with her previous prosthesis which was hyper-realistic, but rigid and uncomfortable. To find a better alternative, we 3D-printed multiple design iterations using different technologies, including the Formlabs Fuse 1+, an SLS 3D printer, and the Formlabs Form 4BL, a large-scale SLA 3D printer. We tested Silicone 40A Resin, BioMed Elastic 50A Resin, BioMed Flex 80A Resin, and TPU 90A to determine which would provide the best balance of support, mobility, and comfort. The final, best-fitting design was created by Miranda, a Clinical CAD Designer at Peke Waihanga. What makes this project particularly remarkable is that Sydney lives in Berlin, while Miranda is based in New Zealand, nearly 11,000 miles away, and the two had never met in person. Special thanks to Peke Waihanga, where innovation and patient-centered care go hand-in-hand. Their CAD design team continually pushes the boundaries of prosthetic technology, ensuring that every solution is both functional and comfortable. This project required a perfect blend of clinical expertise and digital precision—refining patient scans to achieve the best fit while designing a prosthesis that met both functional and aesthetic needs. Despite working from the other side of the world, their dedication and skill made it possible, demonstrating the power of international collaboration and remote treatment.
