Vacuum forming is going to be thin and flimsy. The actual hinge part is going to be difficult to form as well. I’d bite the bullet and look into investing into a resin printer. I know anycubic produces some clear resin that I’ve seen good results from. Additionally, resin printing could significantly increase your piece production rate for large batches

You should make plates that are able to fit on the bigger studs inside of it, but on the top of it, small studs so normal mini figures can stand inside of it
